Can anyone advise on the thinest rope I could get away with for the main halyard?

Depends on how much you like your hands?  Loading is not an issue if you use vectran but suggest that 4mm is about thinest to go for.

If you have the tail, loop and hook, then hands are not an issue, but if you go too thin you run the risk of jumping the sheave at the head of the mast and slotting down beween the sheave and the mast head, if you see what I mean. 3mm or 3.5 mm probably.

I usually recommend 5mm covered dyneema for a 1 to 1 halyard and 4mm covered for a 2 to 1. You could go 3mm uncovered dyneema which about the same as a 4mm covered (ish. If you use 3mm dyneema you can add a 2 to 1 purchase on the bottom using a covered line to go into a clam cleat perhaps...

I was also going to say that the cunningham puts a huge load on the main halyard hence the need for something with little or no stretch...

I use 3mm Excel Racing for a 2:1 halyard. Make it fast round a horn cleat (Proctor) so it doesn't slip.
